Performance of manufacturing processes is characterized by the process quality achieved at a given machining rate. In modern manufacturing, high process quality at high machining rates is desired. Unfortunately, these two demands often exclude one another. Namely, an increase of machining rate can lead to nonlinear dynamic phenomena which detrimentally affect the process quality. These nonlinear dynamics phenomena should be well understood before new strategies for process control and optimization can be developed to improve the performance of manufacturing processes.
In the presentation several examples of nonlinear phenomena observed in manufacturing will be demonstrated. The examples include: a) onset of chatter vibration in metal cutting b) fluctuation of laser beam penetration depth in CO2 laser welding and transition from deep to shallow penetration welding regime, and c) laser formation of droplets from a metal wire. Some results on experimental characterization of these nonlinear phenomena will be presented. In addition, possibilities to suppress unfavorable effects caused by the nonlinear phenomena will be discussed.
